How To Set Up A Closed-Loop Control System For Ncm Grinding

Closed-loop control for NCM jet milling automatically adjusts process parameters based on real-time particle size distribution (PSD) feedback. It eliminates delays from offline sampling, stabilizes D50/D97 across batch transitions and scale-up, and reduces off-spec cathode powder. The core loop links online particle measurement, PLC logic, actuators on the jet mill, and safety interlocks tailored for battery-grade NCM materials.

1. Define Control Objectives & Key Process Variables

Controlled variable (PV, process value)

Primary target: D50 particle size; secondary: D97, span, oversize fraction. These values come from the online particle size analyzer.

Setpoint (SP)

Define target PSD window for your NCM grade, for example:

  • NCM811: D50 = 6.0 μm, tolerance band 5.0–7.0 μm
  • Apply a dead band to prevent hunting: only act if PV moves outside the dead band around setpoint.

Manipulated variables (MV) – jet mill actuators controlled by PLC

  1. Classifier wheel speed (highest impact on PSD, primary control output)
  2. Screw feeder speed / feed mass flow rate
  3. Grinding gas pressure (nitrogen for inert NCM processing)
  4. Secondary injection gas flow

Disturbance variables to monitor

Raw material PSD variation, feed moisture, nitrogen supply pressure fluctuation, liner wear, powder accumulation on optical probe.

2. Hardware Architecture

  1. Online particle size analyzer: Installed at jet mill outlet or product transfer line. Uses continuous nitrogen purge to protect laser window from NCM coating. Outputs PSD data via Modbus TCP/Profinet to PLC, plus digital fault contacts.
  2. PLC & communication modules: Main process PLC with Ethernet communication card and analog I/O modules. Shielded twisted-pair cabling, galvanic isolation to suppress noise from compressors and drives.
  3. Variable frequency drives (VFDs): For classifier motor and feed screw. Receive 4–20mA or bus commands from PLC to adjust speed continuously.
  4. Mass flow controllers (MFC): For grinding nitrogen and purge gas, with feedback back to PLC.
  5. HMI / SCADA: Visualize real-time trends, recipe selection, alarm display, historical data logging.
  6. Safety interlock hardware: Emergency stop, overpressure protection, oxygen monitoring for inert NCM environment.

3. Signal Flow Of The Closed Loop

Jet mill product → online particle size analyzer (measure
D50/D97) → send PSD data to PLC → PLC compares PV vs SP → control
algorithm calculates output → send command to VFD/MFC → adjust
classifier speed / feed rate / gas pressure → new particle size measured
again

4. PLC Control Logic Configuration

4.1 Main PID control loop

Use PID block in PLC with D50 as process variable.

  • Primary loop: PID output manipulates classifier wheel speed. Higher classifier speed reduces D50; lower speed increases D50.
  • Secondary cascade loop (optional): If feed mass flow varies heavily, add inner flow PID for feeder screw, outer loop for particle size.

Tuning rule for NCM: Use conservative PID gains, low derivative action. NCM powder responds slowly; aggressive tuning causes oscillation in PSD.

4.2 Dead band & limiting

  • Set dead band around D50 setpoint, e.g., ±0.3 μm. Inside this band: no parameter adjustment.
  • Hard limits on all actuators: minimum/maximum classifier speed, feeder speed, gas pressure to avoid equipment damage or extreme over-grinding.

4.3 Alarm & interlock logic

Program tiered alarms in PLC:

  1. Warning: D50 near upper/lower limit, analyzer purge gas low
  2. Process alarm: PSD out of specification → HMI alert, event log
  3. Critical interlock: Analyzer fault, communication loss, probe blockage, high oxygen → reduce feed rate, or stop feeding while maintaining grinding gas to clear the mill; inhibit automatic control and switch loop to manual.

5. Recipe Management

Store parameter recipes for different NCM grades (NCM523, NCM622, NCM811) inside PLC/SCADA. Each recipe includes:

  • D50 setpoint and tolerance window
  • Initial feed rate, grinding pressure
  • Classifier speed range limits
  • Analyzer calibration offsets
When switching grades, operators load the recipe; closed-loop control automatically regulates around the new PSD target.

6. Calibration & Commissioning Steps

  1. Offline benchmark: Align online analyzer readings with lab laser PSD tests using grab samples. Build correction offset for online measurement.
  2. Open-loop test: Run jet mill manually, change one parameter at a time, record D50 response. Build process response curve for PID tuning.
  3. Manual-to-auto switch test: Stabilize process manually first, then enable automatic closed loop gradually.
  4. Disturbance test: Introduce small feed PSD variation to verify loop can pull D50 back to target.
  5. Fault simulation: Test communication dropout, probe fouling, nitrogen pressure drop to validate interlock response.

7. Ongoing Optimization & Preventive Maintenance

  • Trend log D50, classifier speed, feed rate, gas pressure. Identify drift caused by mill liner wear or probe contamination.
  • Schedule automatic zero/background calibration for online analyzer during idle periods.
  • Monitor purge nitrogen flow to prevent NCM powder buildup on optical window — this is the most common failure point for online PSD measurement in cathode grinding.
  • Periodically re-cross-check online PSD against offline lab tests and update analyzer offset.

8. Common Pitfalls For NCM Closed-Loop Grinding

  • Too fast PID tuning → continuous PSD oscillation
  • Missing dead band → frequent small adjustments and drive wear
  • Poor probe purge → coated laser window gives false D50 readings
  • No actuator limits → over-grinding and excess fine particles
  • Lack of interlock → loop continues adjusting even if analyzer gives invalid data

A stable closed-loop NCM grinding system relies on real-time PSD feedback, a primary PID loop on classifier speed, inert purge protection for the online analyzer, and layered safety interlocks. When commissioned correctly, it automatically compensates for raw material fluctuations and maintains consistent particle size throughout continuous production, reducing scrap for battery cathode powder.
