Real-time particle size monitoring is critical for NCM cathode jet milling processes. Integrating an online particle size analyzer with a PLC enables closed-loop automatic control, eliminating manual sampling delays and stabilizing PSD (particle size distribution) during continuous grinding. This integration connects measurement data directly to the production control system to adjust jet mill parameters automatically.
1. Select Communication Interface Between Analyzer And PLC
Most online particle size analyzers support multiple standard industrial communication protocols. Choose the interface based on distance, data volume and existing control cabinet configuration:
- 4–20 mA analog output: Simplest option. Each channel (D50, D97) outputs a 4–20 mA signal corresponding to the particle size range. Suitable for basic monitoring. Limitation: Only 1–2 data points; prone to signal drift over long cable runs.
- Modbus RTU (RS485): Widely used for short-distance transmission. Transmits full PSD data including D10, D50, D97, span and alarm status. Low hardware cost, easy wiring.
- Modbus TCP / Ethernet IP / Profinet: Preferred for modern NCM pilot and production lines. High-speed Ethernet communication, transmits complete particle size curves, diagnostic codes and fault signals over long distances. Recommended for closed-loop jet mill control.
Note: For battery-grade NCM powder, use shielded twisted-pair cables and separate grounding to avoid noise interference from jet mill compressors and high-power feeders.
2. Hardware Wiring & Signal Isolation
- Power supply: Separate power for the particle analyzer and PLC I/O module. Do not share power with jet mill blower or feeder to prevent voltage fluctuation.
- Cable: Use shielded cable; connect shield single-end grounded at PLC cabinet side to avoid ground loop.
- Signal isolation: Install galvanic isolators for analog 4–20mA signals. This protects the analyzer and PLC from high voltage spikes from grinding equipment.
- Digital I/O wiring: Wire dry contact relay signals from the analyzer to PLC digital input for system status: ready, measuring, fault, high/low particle size alarm.
3. PLC Program Logic Development
Step 1: Data reading
- For analog: PLC analog module converts 4–20mA raw signal into actual particle size value (μm).
- For bus communication: PLC communication block reads registers from analyzer: D10, D50, D97, measurement timestamp, instrument error code.
Step 2: Set control threshold (NCM jet milling example)
Define target PSD window in PLC memory, e.g. target D50 = 6 μm, upper limit =7 μm, lower limit=5 μm.
- If D50 > upper limit: PLC triggers corrective action: increase classifier wheel speed, reduce feed rate, or boost grinding gas pressure.
- If D50 < lower limit: PLC reduces classifier speed or increases feed rate to prevent over-grinding.
- If analyzer reports fault: PLC activates interlock: slow down feeder and trigger local HMI alarm.
Step3: Alarm & interlock logic
Program alarms for:
- Particle size out of specification (high / low)
- Analyzer laser fault, purge gas failure, sample blockage
- Communication loss between analyzer and PLC (timeout watchdog)
Link critical alarms to HMI and optional SCADA system for data logging.
4. HMI & Data Logging Configuration
- Display real-time D50, D97 and trend curve on HMI screen.
- Store historical PSD data, alarm logs and corresponding jet mill parameters (feed rate, classifier speed, gas pressure) into SCADA database.
- Enable recipe storage: save pre-set parameter sets for different NCM grades (NCM523, NCM622, NCM811). Operators can call recipes with one click during grade switching.
5. Closed-Loop Control Tuning & Commissioning
- Calibration alignment: Cross-validate online analyzer readings with offline laser particle size test results (lab reference) before closing the control loop. Offset correction is required because online sampling environment differs from lab wet dispersion.
- Tune PID parameters: Apply PID block in PLC to adjust jet mill feeder speed or classifier rotation speed. Use slow response gain to avoid aggressive parameter jumps, which cause unstable PSD for brittle NCM powder.
- Safety dead band: Add a dead band around target particle size to prevent frequent parameter oscillation. Small fluctuations within acceptable PSD range do not trigger adjustments.
- Test failure mode: Simulate communication disconnection and sample blockage to verify PLC interlock works properly.
6. Maintenance Considerations For NCM Application
- The online measurement probe needs continuous dry purge gas (nitrogen preferred for NCM) to prevent powder coating on the optical window. The purge pressure status signal can also be sent to PLC for monitoring.
- Add periodic zero calibration trigger in PLC schedule for the particle analyzer.
- Keep communication cables inspected regularly; log communication error counts in PLC for predictive maintenance.
7. Typical Workflow Summary
Online particle size analyzer → industrial communication /
analog signal → PLC I/O or communication module → PLC logic compares
measured PSD vs target range → PLC outputs control signal to jet mill
feeder / classifier drive → HMI shows real-time trend and alarms
Integrating online particle size analyzer with PLC transforms NCM jet milling from batch offline QC into continuous automatic control. Ethernet-based protocols like Modbus TCP deliver the most robust data transfer for production scale. Proper signal isolation, cross-calibration against lab measurements and conservative PID tuning are key to maintaining stable particle size and avoiding process drift during NCM grinding.
